I'd say when it's big enough to make your computer unstable. Simply, a massive DJ set is no good if your PC is going to crap out on you and make you look like a ninny. :)

Or, come to think of it, if it becomes so big it's a pain to use intuitively.

Yep to both of those! Group the entire lot, then macro the controls you need from the chained effects. That gives instant access when you flick to the channel. If you don't like that workflow then empty racks so you don't nudge comp settings, and use next device on the APC to scoot to the desired on...

I'd concur with leedsquietman. If you think the mix sounds good but it's clipping the master, then turn all channel volumes down by the same amount till it doesn't clip any more. It's in file under manage live set, that'll give you the option to delete unused stuff and collect everything used into the set's folder if it's elsewhere.

are you using the PSU the APC came with? if not, ensure it's output is EXACTLY the same as the original. The APC will power on with less than 2A, but when it starts using up the LEDs it goes mad and exhibits the crazy faders. If you are using the original PSU, are you plugging it into a mega gangban...

Check that out, might be of use.. I had the same problem, and it was to do with power supplies - specifically not feeding the APC enough amps.

It freezes my iMac when launched as a plug in in L8, even if I own Toneport UX1. Pod Farm (the program not the plug-in) can still work.
