Track Freezing Errors and Glitches

Is anyone else having issues with freezing tracks? I'm working on a large project with many tracks of virtual symphonic instruments recreating a Bach score. Naturally I am freezing tracks as I go along. However as I started to flatten the tracks to audio i noticed while playing in Solo that many of the tracks have clicks, pops, timing issues ... all sorts of stuff ... so I went back to the Track Freezes and they were also messed up ...
so I've had to unfreeze then refreeze a bunch of these tracks and THEN flatten them again ... sometimes this works, sometimes the track refreezes are still faulty.
I'm also noticing a lot of disk buffer overloads ... could that be the cause? and if so why would I be having so many disk read issues just playing back 15 or so audio tracks from a session? that doesn't seem too taxing and hasn't been in the past.
does anyone know what may be causing this? Its really making this session a nightmare! my client I'm mixing/engineering for is getting quite upset.
